NDT Inspection Rules: Ultrasonic, Magnetic Particle & Radiography Standards

Introduction

Non-destructive testing is not a generic check in certified remanufacturing. Under the REMAN ROAD Standard, ultrasonic testing (UT), magnetic particle inspection (MPI) and industrial radiography (RT) each have defined use cases, execution rules and rejection criteria. Each method targets different defect types.

Applying the wrong technique, skipping calibration or misinterpreting indications leads to false confidence — latent cracks remain in load-bearing components and enter fleet operation. This article lays out the binding inspection rules for these three core NDT methods for heavy-duty truck cores.

General pre-inspection rules applying to all three methods

Before any NDT test commences, these baseline requirements must be satisfied:

  • Components are fully disassembled, thoroughly cleaned, degreased and stripped of paint, filler and surface coatings that block signal or obscure indications.
  • Inspection zones are clearly marked according to REMAN ROAD critical zone mapping: frame rail stress points, weld joints, crankshaft fillets, suspension brackets, steering knuckles, fifth wheel mounts.
  • Equipment is calibrated within valid certification periods, and calibration records are attached to the VIN-linked asset dossier.
  • Inspectors hold recognised Non-destructive testing level qualifications for the relevant method.
  • Environmental conditions are controlled: surface temperature, lighting and vibration must not interfere with testing.
  • All indications are recorded with photos, location marking, size measurement and inspector notes. No verbal-only assessment is accepted.

Any component failing pre-inspection preparation is suspended from testing until rectified.

Magnetic Particle Inspection (MPI)

Scope

MPI is the primary screening method for surface and near-surface discontinuities in ferromagnetic steel parts. Mandatory application: frame rail welds, suspension hangers, spring seats, steering knuckles, kingpin housings, axle brackets, crankshaft fillet areas and fifth wheel plate welds. Limitations: Only works on ferrous materials; cannot detect deep subsurface defects; ineffective if surface is heavily coated.

Execution rules

  • Magnetisation method follows part geometry: circular magnetisation for transverse cracks, longitudinal magnetisation for axial cracks.
  • Wet fluorescent or dry powder medium is selected based on surface roughness and inspection environment.
  • Test runs include a reference test piece to verify system sensitivity before starting and at the end of each shift.
  • The inspector scans the full critical zone, not just random spots.
  • All linear indications are measured for length and orientation.

Acceptance / rejection criteria

  • Reject: Any linear crack indication in safety-critical load-bearing zones.
  • Reject: Multiple clustered indications in high-stress areas.
  • Accept: Non-relevant minor surface inclusions, machining marks, if confirmed not to be crack-like and documented. MPI is the first-pass surface crack filter. Any questionable MPI indication must be further verified by ultrasonic or radiographic testing.

Ultrasonic Testing (UT)

Scope

UT is used to detect subsurface internal defects: internal cracks, laminations, incomplete fusion in deep welds, voids, and thickness loss. Mandatory application: frame rail base material, crankshafts, axle housings, heavy load-bearing weld cross-sections, thick cast and forged steel assemblies. Limitations: Hard to interpret on coarse-grained or highly curved complex geometries; surface roughness can create noise.

Execution rules

  • Probe type, frequency and wedge are selected to match material thickness and defect orientation.
  • Calibration is performed using standard reference blocks equivalent to the component material.
  • Scanning plan covers the full required volume with defined overlap between scan lines, so no zone is missed.
  • Gain setting, scan speed and coupling medium are logged.
  • Indications are located, sized and classified by amplitude and length.

Acceptance / rejection criteria

Rejection triggers for critical components:

  • Any planar crack-like discontinuity exceeding the allowable length threshold defined in REMAN ROAD material specs.
  • Lack of fusion or root penetration defects in structural welds.
  • Internal laminations that intersect load paths.
  • Thickness reduction below minimum design wall thickness from corrosion or material loss.

UT is the main method for checking deep internal integrity after MPI flags suspicious areas.

Industrial Radiography Testing (RT)

Scope

RT captures a permanent film/digital image of internal weld and casting discontinuities. It is used when UT results are ambiguous, for complex weld joints, cast steering components and complex bracket assemblies where ultrasonic beam path is unreliable. Mandatory application: high-risk complex welded joints, cast steel load-bearing parts, disputed findings from UT or MPI. Limitations: Slower, higher cost, radiation safety controls required; poor for tight fatigue cracks parallel to the X-ray beam.

Execution rules

  • Source selection, exposure parameters, film/detector geometry and IQI (image quality indicator) placement must meet standard requirements.
  • Radiation exclusion zones and safety protocols are enforced.
  • Each radiograph is marked with component ID, VIN reference, location marker and IQI visibility check.
  • Images are reviewed by a qualified Level II/III interpreter.
  • Digital radiographs are archived permanently as part of the asset traceability package.

Acceptance / rejection criteria

Reject when visible:

  • Slag inclusions, porosity clusters, incomplete penetration or planar cracks within the weld or parent material in critical zones.
  • Weld discontinuities exceeding the maximum allowed aggregate length per weld run. RT serves as the definitive confirmatory method when UT and MPI produce uncertain results. It provides static visual evidence for auditors and tender reviews.

Method selection matrix under REMAN ROAD

  • Surface & near-surface crack screening → MPI (default first pass)
  • Deep subsurface defects, thickness check, forged/shaft components → UT
  • Complex castings, complicated weld geometry, audit confirmation of ambiguous findings → RT

No single method can cover all failure modes. The standard prohibits relying only on one technique for high-risk structural assemblies.

Documentation and traceability rules

Every NDT test record tied to a REMAN ROAD certified reman vehicle must contain:

  • VIN and component serial number
  • Component drawing / inspection zone map
  • Test method, equipment ID, calibration expiry
  • Inspector name, qualification level and date
  • All indication measurements, photos or radiographic images
  • Final disposition: Accept, Repairable (with approved rework procedure), Reject/Scrap

These records cannot be separated from the vehicle dossier. Without complete NDT documentation, the unit’s certification is invalid.

Common violations and shortcuts prohibited

  • Using only MPI and skipping UT for thick structural frame sections
  • Painting components before Non-destructive testing inspection
  • Calibrating equipment once per week instead of per shift / before batch testing
  • Discarding radiographs or erasing digital UT screenshots after inspection
  • Treating machining marks, grind marks or non-relevant indications as acceptable without formal review
  • Outsourcing NDT to unqualified third parties without audit trail

These shortcuts create false certification and latent structural risk, which will disqualify the asset from tender eligibility.

Closing

Ultrasonic, magnetic particle and radiographic testing each carry distinct roles within REMAN ROAD’s NDT regime. MPI rapidly screens for surface cracks, UT penetrates deep into material to find hidden subsurface flaws, and RT delivers permanent visual proof for complex joints and audit validation.

Following these fixed rules — correct method selection, pre-cleaning, calibration, qualified personnel, strict rejection thresholds and full record retention — separates rigorous certified reman from superficial rebuilds that only rely on visual inspection and test drives. For fleet buyers across Africa and Central Asia, these NDT protocols are the technical foundation that makes reman asset safety predictable and auditable.
